Q: How does this run in terms of sizing?

I wear 42-44 dress shirts and 36 pants. I'm 5'10" 190lbs and the Large fit me perfect.

Q: is the material itchy at all?

It is not itchy. Materials say cotton and polyester.

Q: Is it machine washable

According to the tag it says, "remove battery pack at plug. Hand wash cold separately. Only non-chroline bleach. When needed, reshape when damp. Dry flat, do not iron. Do mix new and old batteries. Do not mix alkaline standard and rechargeable batteries"

Q: Any troubleshooting suggestions for lights not working, otherwise returning it :( ?

Open the battery pack and make sure the wires are connected.
